Packed Weight & Parcel Size: A Fulfilment Planning Guide
Product weight and shipping weight are related, but they are not always the same number. A completed parcel also contains packaging and may be assessed against dimensions or other service conditions. This guide helps brands prepare useful data and test order profiles before agreeing shipping rules.

Distinguish item, order and packed weights
A SKU weight should clearly describe one retail unit. An order can contain several units and accessories; the completed parcel adds its outer packaging and protection. Record the units used for every value. A number such as 500 is ambiguous without grams or another unit. Document which weight source the agreed fulfilment workflow uses for service selection and billing.
Assess the whole package
Measure the finished sample, including protective materials, rather than only the retail box. Changes in item count, box choice or a gift accessory can alter the parcel profile. Carrier services can have different weight, size, destination and product conditions. Check the applicable account/service requirements directly before setting a rule; one convenient threshold does not describe every service.
Test the boundary cases
Select orders just below, at and above any configured threshold. State whether a switch happens at the threshold or only above it. Include mixed baskets and missing-weight cases in testing. Decide what should happen if data is unavailable instead of silently assigning a weight. A new product or packaging design should trigger a review of the affected sample orders.
A WORKED EXAMPLE
Make the brief practical
Example rule: if a brand chooses a parcel service from 2 kg, a 2.000 kg order belongs on that side of the rule. A rule written as over 2 kg means something different. Confirm both the comparison and the weight source before using it for invoices.
What to prepare
- Weight and dimension units
- Product versus completed-parcel definitions
- Current carrier/account requirements
- Below/at/above threshold test orders

Questions to settle before go-live
Is a 2 kg rule universal?
No. Thresholds depend on the service, account and agreed workflow. The example explains how to write a rule clearly; it is not a statement of a carrier’s current limits.
Can I estimate missing product weights?
Use verified product or order data for an operational rule. Agree how unavailable data is flagged and corrected rather than allowing an unlabelled estimate to become a permanent shipping value.
